Stator ohms out fine. So does the field coil. No shorts to ground and no low/excess resistance.
Double checked that the field coil had a solid ground and switched power. Both are good, but the field coil grounds through the r&r. The ground location is clean and solid at the frame ( full batt voltage and a bright test light) but reading ground through the r&r ( like the harness forces you to) the ground shows a very dim test light.
I could easily ground the field coil independently, but is this a sign of an internal issue with the r&r unit?

Ok, just ran a temp independent - for the field coil. Charges instantly, barely off idle, but voltage was steadily climbing. At 16.7 I shut it off.
Bad r&r im guessing?

Ok, so the ground wire for the field coil HAS to route through the R&R because that is how it regulates voltage: it cuts off the ground to deactivate the field coil to control charging output. So that explains why my bike over-charged when I bypassed this. Still doesn't explain why it won't charge at all, unless the regulator portion is just faulty.
Feel free to ignore these posts. I'm just having fun learning a system I'm not 100% familiar with.

Aaaatually...it's the same setup they use on the 'matics. just puttin' it out there... (which reminds me. I have a 'matic harness here that probably has a stock R&R on it. wonder if I can sort of the wiring?)
So, I had a stock voltage regulator, but no rectifier. No matter, I got nowhere to fit a stock rectifier. So I went to Radioshack and picked up three rectifiers. Paid too much at $3 each. You can get lots of 10 of these rectifiers on online for $10 if you get lucky. Anyway, put together with a stock VR the bike charged. Only putting out 13.8. Not bad, but a little weak. I never tried to adjust the VR for full voltage but ,since it was putting out nearly 17 volts before, I know my stator is healthy. Found a solid state R&R on ebay for $40 shipped. That'll do!
Yes, I soldered and heatshrunk (past tense? ) my temporary test components. I had full intentions of running these parts, just nowhere to fit them under the tank. Bummer. Woulda been cool to see how long that rectifier woulda held up.

I just installed a rectifier on a CB 160 I am restoring for a friend that looks just like those you used. That bike does not have a regulator, so I wonder how well it will work. Do you think I could use those to convert Toolbabe's Bobber's 6 volt system to 12 volts?

Sorry, no. Those are full-wave bridge rectifiers. All they do is convert the AC pulses from the stator on to DC voltage. Since it is a three phase system that is why it requires three rectifiers: one for each phase. I didn't have any yellow wire, so I used green for the phases. You can see one phase bridging across opposite AC terminals on each rectifiers. All the grounds tie together and go directly to the frame and the +terminals go directly to the +terminal. The voltage regulator wires in line with the field coil - lead to interrupt ground when it senses a need to stop charging.
To go from 6v to 12v you would need a step-up transformer. Which is large, expensive and not at all practical. Can you get a Rebel stator (12v) and put it on a Twinstar? I know the Rebel grew out of the Twinstar.

Ok, so I got back on this bike. Way overdue.
First issue, still wont charge. I saw the bike charge with my home made rectifier and stock regulator, so I know the stator and field coil are good. Need to find a proper wiring diagram for a 7 wire r&r.
Second, she won't rev. Cranks right up and idles fine, but dies when you try to rev it. Holding steady throttle, or halfway closing the choke, allows it to rev fully. Also, at idle it pops and snorts thru the pipes a bit. Im getting a ton of raw fuel smell at idle even with the I/m screws at only 1/2 turn out. Lots of flames out of the pipes, too. Has yet to be properly synched ( can't stand the fuel smell) but retarded timing? Cranked the advance as far as possible. That helped, but only barely. Any thoughts?
Oh, but the clutch is working beautifully. Running on the stands, back tire in the air, when you pull in the clutch the back tire stops trying to spin. Complete disengagement.
If I can get her to charge and rev, the only other thing I need is a front brake lever! Well, and paint. But that can always wait.

Nothing to bump. I never got it to charge yet. Ran outta time. Got distracted by the hustle of life. When the weather breaks I'll sort out the charging and get some paint slapped on. It's really a shame this bike wasn't finished at least a year ago.

I install them, but not at home. I can't afford that kind of luxury! lol
Spent a couple hours going over the KLR. Just doing the usual new bike once-over. It needs chain/sprockets and the forks serviced. Disabled all the neutral safety hoopla. I saw it had one wet fork seal when I went to check it out, but that can wait for now. Need to look in to servicing the rear shock and I can't seem find any grease fittings on the rear suspension. :(
I did run a tank is fuel through it today, though. I'm in love. Somehow it's motivated to get this bike going, so hopefully I won't turn lazy and just hop on the KLR instead.

Look who's back on the table?
I can't believe it's been a year and a half! Things have been busy at work and with the new house. As you may know, I picked up a KLR and have spent a fair amount of time piddling with it since I can't ever leave anything stock.
CRF front fender, DR headlight cowl and rear fender, XR650R forks with XR600L rim and rotor ( bigger rotor vs the XR650R ) and a CR250 caliper.
Before:
After:
Finally having a bike to ride ( I'll never deal with pods on a CV carb again) and turning wrenches reminded me how much I need/want to get this bike together. The KLR is fun, but I need some horsepower in my life. So, I'm hustling to get the paint done before cold weather settles in. Hardly update worthy, but I have a question. I had to do some trimming on the fender and now some of the white plastic is showing through. There's also some divots in the plastic that need filling. Can I use standard filler and primer here, or does the plastic change things?
Also, there is some exposed fibers on the fiberglass tail. What do I need to do to enclose that before priming? Thanks for any help.
I would love to get this bike all done and stored way, ready for spring. But I also have another bike I hope to start soon. It's not a CB, but I'm super excited about it. Tools will hate it. lol
